How thick the chimney walls must be

A rebuilt chimney has to meet the code's wall thickness. Masonry chimney walls are built of solid masonry units, or hollow units with their cores grouted solid, not less than 4 inches in nominal thickness (FBC R1003.10).

That works out to one full brick thickness around the flue, with the tile or liner space inside it. A rebuild does not thin the walls to fit a larger liner, and where an old stack was built thinner than that, the rebuilt section is brought up to the requirement. Corners are interlocked course by course so the walls act together.

The divider between two flues

Where two or more flues run in one chimney, the code wants masonry built between them, a wythe not less than 4 inches thick (FBC R1003.13). That divider keeps smoke and heat in one flue from crossing into the next through an open joint.

In old chimneys the divider can be broken, thin or missing near the top. A rebuild puts it back to full thickness through the rebuilt section and ties it into the outer walls. Each flue's tile or liner is then set on its own side of the divider. Where one flue is abandoned, the divider still goes back, since the empty flue beside it still collects heat and water.

What the footing has to be

A masonry chimney sits on its own footing. The code calls for one of concrete or solid masonry, 12 inches thick or more, extending 6 inches or more past the face of the chimney or its support wall on every side (FBC R1003.2).

Leaning from the base points to the footing, which may be undersized, cracked or sitting on soil that has moved. That is outside what a stack rebuild can correct. That gets said up front, with who would evaluate the footing, before any work above it is scheduled. Cracks that widen toward the bottom and a gap opening between chimney and wall point that way.

Will the rebuilt section look like the rest of the chimney?

Original brick is reused where it tests sound, and new brick is chosen for size, then color and texture. New mortar shades differently at first and settles as it cures. An exact match is not something anyone can promise; the estimate shows which brick is planned.

What if you find the footing is the problem?

Then that comes first in writing, because rebuilding the top of a chimney whose base has moved does not stop the lean. It also says who would evaluate the footing.
