Tooling the joints so water runs off
How a mortar joint is finished decides how it handles rain. The brick industry's water-penetration guidance favors concave and V-shaped joints, along with grapevine joints, because the tool presses the mortar tight against the brick and leaves a profile with no ledge for water to rest on.
Timing counts too. Joints are tooled when the mortar has firmed enough to hold a thumbprint without smearing, then brushed lightly. Joints tooled too early smear; too late, they crumble at the surface and leave pores for water to get in. In the rebuilt section, the profile is matched to the joints that stay wherever that profile sheds water.
Setting new clay tile in a rebuilt stack
When the rebuild uses clay flue tile, each section is set in medium-duty, water-insoluble refractory mortar to ASTM C199, with tight joints struck smooth on the inside so they do not catch deposit. The tile is supported on all sides.
It is not mortared solid to the brick around it. The code calls for an airspace, or insulation no thicker than the tile itself, between the tile and the inner face of the chimney wall (FBC R1003.12), so the tile can expand with heat without cracking the masonry. Each tile is checked for plumb and a clean joint before the next course of brick rises around it.
Keeping the rebuilt masonry off the framing
A rebuild that reaches into the attic has to keep its distance from wood. The code wants a 2-inch airspace between combustibles and any part of a masonry chimney that runs through the interior or is built into an outside wall, and 1 inch for a chimney standing wholly outside, including where it passes a soffit or cornice (FBC R1003.18).
Framing that was built tight to the old stack is noted, and the rebuilt masonry is laid to hold that gap. Where a roof deck edge touches the brick, it is trimmed back as part of the tie-in.
