Brick size and the line of the courses
Bricks are made in more than one size, and an older chimney may have been built with brick that differs from sizes sold today. If new brick is taller or shorter than the old, the courses drift out of line with the masonry that stays, and the joint at the junction shows.
So new brick is matched by height and length before color. Where an exact size cannot be found, joint thickness is adjusted within reason to bring the courses back into line. The sizes are checked with a tape on the roof before any brick is bought.
Setting new clay tile in a rebuilt stack
When the rebuild uses clay flue tile, each section is set in medium-duty, water-insoluble refractory mortar to ASTM C199, with tight joints struck smooth on the inside so they do not catch deposit. The tile is supported on all sides.
It is not mortared solid to the brick around it. The code calls for an airspace, or insulation no thicker than the tile itself, between the tile and the inner face of the chimney wall (FBC R1003.12), so the tile can expand with heat without cracking the masonry. Each tile is checked for plumb and a clean joint before the next course of brick rises around it.
Measuring the finished height
Before the crown is cast, the rebuilt stack's height is checked against FBC R1003.9: a minimum of 3 feet above its highest roof penetration, and a minimum of 2 feet above anything on the house inside a 10-foot circle.
The 10-foot measurement is taken around the chimney in every direction, including toward dormers, a steeper roof section or an addition. A tape and a level from the roof deck give the numbers; nothing is judged by eye.
If the old top was short, the extra courses go on before the crown is cast, so the new height is built in rather than added later. The measurement and the reference point used are recorded.
