A blocked pilot orifice

The pilot orifice is a tiny drilled opening, and a spider web, a speck of dust or a bit of scale is enough to shrink the flame or stop it. A weak pilot then fails to heat the thermocouple or thermopile fully, and the symptoms look like a bad sensor.

Before any sensor is replaced, we check the flame and, where the pilot design allows, clear the orifice and the air opening around it. Where the maker supplies the pilot as a single assembly with its sensors, the whole assembly is replaced as one part rather than rebuilt. The flame is checked again afterward.

The spark electrode and its cable

The spark that lights a pilot jumps a small gap between an electrode and a grounded point, and the gap is set by the maker. Too wide, and the spark weakens or jumps somewhere else. A cracked ceramic around the electrode lets the spark leak to the metal body, which shows as clicking with no light. The ignition cable runs close to hot parts, and a cable that has melted or buckled from heat is replaced and shielded where the manual says.

The gap, the ceramic and the cable all get checked before the module is blamed. Each of those has its own part number.

Insects in the pilot and air openings

Spiders and small insects are drawn to the pilot tube and the burner air openings of a gas fireplace that sits unused, and a web in the wrong place can starve the pilot or change the air mix at the burner. The manuals call for the burner, the control compartment and the air passages to be kept clean, and to be cleaned more frequently where lint, dust or pet hair is heavy. On a first service after an idle stretch, we clear the pilot tube, the pilot air opening and the burner openings before lighting the unit. Batteries in the receiver are checked for corrosion at the same time.
