When the flue is too big for the appliance
An oversized flue causes trouble too, though it shows up differently from an undersized one. Exhaust slows down in a passage much larger than the appliance's collar, loses heat to the extra surface, and condenses. The result is heavy creosote with wood and damp, acidic deposits with gas.
Liner makers set a floor and a ceiling for liner size: no smaller than the appliance collar, and in one maker's instructions no more than three times its area for solid fuel. A liner inside the oversized flue restores the right size without changing the masonry around it. The collar size and the liner size are shown side by side, so the fix is easy to check.
Sizing a liner for an open fireplace
An open masonry fireplace has no collar to size from, so the liner is sized from the fireplace opening. The code sets the minimum flue area at one-twelfth of the opening for round flues and one-tenth for square ones (FBC R1003.15.1), and liner makers publish the same kind of ratio for their round liners.
The width and height of the opening are measured, the area worked out, and the liner diameter chosen to meet the ratio. A large opening can call for a liner bigger than the old flue can hold, and the options are explained when that happens.
Letting the liner grow with heat
Stainless steel expands as it heats. A liner many feet long grows measurably during a hot fire and shrinks as it cools, and the installation has to allow for that movement. Flexible liner's corrugations take up much of it along the length.
At the top, the insulation wrap ends a short way under the crown, leaving the liner free to move within the top plate's clamp without tearing the wrap. At the bottom, the connection is supported but not locked so rigidly that expansion has nowhere to go. Those details come from the maker's instructions and are followed as written.
