Closing the flue while the stack comes down

The open flue is the easiest path for rubble into the house. Before the first course comes off, a cover or a plug goes into the flue a few feet down, so mortar and brick fragments stop on top of it instead of landing in the smoke chamber or on the damper.

Inside, the fireplace opening is sealed as a second barrier. The cover is lifted and cleaned out as the take-down goes lower, and it stays in place until the new flue work begins. A cover that fills with debris is emptied by hand rather than pushed down the flue.

Setting new clay tile in a rebuilt stack

When the rebuild uses clay flue tile, each section is set in medium-duty, water-insoluble refractory mortar to ASTM C199, with tight joints struck smooth on the inside so they do not catch deposit. The tile is supported on all sides.

It is not mortared solid to the brick around it. The code calls for an airspace, or insulation no thicker than the tile itself, between the tile and the inner face of the chimney wall (FBC R1003.12), so the tile can expand with heat without cracking the masonry. Each tile is checked for plumb and a clean joint before the next course of brick rises around it.

Letting counterflashing into the new masonry

Rebuilding is the best chance to set counterflashing properly. As courses rise past the roof, the metal is set into the bed joints, or into a reglet cut after the masonry cures, and turned down to lap over the base flashing below.

Mortar or sealant alone at that joint fails as the roof and chimney move. Lapped metal sheds water even when they move. Roof flashing is governed by the Residential code's roofing chapter, chapter 9, together with the roofing maker's details, with the base pieces that tie into the roof covering fitted by whichever trade is assigned that piece.
