Matching old brick

Matching starts with the chimney's own brick: sound pieces from the take-down, cleaned of old mortar and relaid. Where more is needed, new brick is matched by size first, since a different height throws the coursing off, and then by color and surface.

New mortar starts darker or lighter than weathered mortar and changes as it cures, so a perfect match on the day is not realistic. Saving the original brick

Sound brick from the take-down is the best match the chimney will ever get, so it is sorted on the roof. Pieces with intact faces and edges are set aside; cracked, soft or face-damaged brick is discarded.

Saved brick is cleaned of old mortar by chipping or with a masonry hammer, without breaking the edges, and stacked by which face was out. Relaying weathered faces outward keeps the rebuilt section close to the color of the rest of the chimney. Brick with old paint or heavy soot staining is kept for inner courses where it will not show.

Tooling the joints so water runs off

How a mortar joint is finished decides how it handles rain. The brick industry's water-penetration guidance favors concave and V-shaped joints, along with grapevine joints, because the tool presses the mortar tight against the brick and leaves a profile with no ledge for water to rest on.

Timing counts too. Joints are tooled when the mortar has firmed enough to hold a thumbprint without smearing, then brushed lightly. Joints tooled too early smear; too late, they crumble at the surface and leave pores for water to get in. In the rebuilt section, the profile is matched to the joints that stay wherever that profile sheds water.

Water repellent on rebuilt masonry

Fresh masonry can take a water repellent once it has cured, and the product's data sheet says how long to wait. A breathable, penetrating repellent lets moisture inside the brick escape as vapor while slowing rain from soaking in, which film-forming coatings do not.

Repellent is not a substitute for a good crown, tight flashing and tooled joints; it works on top of them. Whether it is worth applying depends on the brick and the exposure, so it is offered as an option, with the reasoning. It goes on clean, dry masonry, and the data sheet gives the reapplication interval.

Will a roofer be involved in the rebuild?

Sometimes. The rebuild includes counterflashing set into the new joints, but base flashing woven into the roofing, a cricket, or roofing repairs may need a roofer; each is assigned on the estimate.
