Testing each course to set the take-down line
The line where the take-down stops is found course by course. Bricks are pressed and rocked by hand, joints are probed with a pointed tool to see whether mortar resists or crumbles, and the faces are tapped to hear whether a brick is sound or loose in its bed.
The first course that passes all three tests on every face of the stack is the candidate line. A course that is sound on three faces but failed on the weather side does not qualify. The line is recorded in courses from the top, with the reason, before any brick comes off.
Setting new clay tile in a rebuilt stack
When the rebuild uses clay flue tile, each section is set in medium-duty, water-insoluble refractory mortar to ASTM C199, with tight joints struck smooth on the inside so they do not catch deposit. The tile is supported on all sides.
It is not mortared solid to the brick around it. The code calls for an airspace, or insulation no thicker than the tile itself, between the tile and the inner face of the chimney wall (FBC R1003.12), so the tile can expand with heat without cracking the masonry. Each tile is checked for plumb and a clean joint before the next course of brick rises around it.
How far a rebuilt chimney may step out
Some chimneys step out from a wall or foundation as they rise, a detail called corbeling. The code limits it: a chimney may not be corbeled out more than half of its own wall thickness from a wall or foundation, and may not be corbeled from a wall less than 12 inches thick unless it projects equally on each side (FBC R1003.5).
Corbeled sections reached by the take-down are rebuilt within those limits. Where the old corbel went beyond them, the rebuilt section is brought back inside them. A decorative band of stepped courses near the top is relaid to match the original pattern.
