Why firebox joints are kept a quarter inch wide

The building code limits the joints between firebricks to a quarter inch, and the reason is practical. Refractory mortar holds up to heat, but it is still the softest part of the lining, and a wide joint gives heat and flame more of it to work on. When we repoint a firebox, the old mortar is raked out to sound depth, the joint is cleaned and dampened as the mortar maker directs, and new medium-duty refractory mortar is packed in and struck flush. Joints that were laid wide to begin with cannot be narrowed without relaying the brick, so we note where that applies.

Refractory mortar and the bag-mortar mistake

The mortar in a firebox is not the mortar in a brick wall. ASTM C199 covers refractory mortars, and the code calls for the medium-duty grade between firebricks. Ordinary masonry mortar is made to handle weather rather than a fire burning against it hour after hour, and a firebox patched with it breaks down again under the heat. Premixed fireplace patch in a tube has a place for hairline gaps where its maker says so, but a joint that has washed out needs to be raked and refilled. When we open a firebox that has been patched before, the wrong material comes out before the right one goes in.

A rough smoke chamber above the damper

Above the damper, the smoke chamber narrows from the width of the firebox to the size of the flue. The code calls for its walls to be parged smooth with refractory mortar and limits how steeply they can lean: 45 degrees from vertical for prefabricated linings or rolled walls, and 30 degrees for corbeled masonry. A chamber left as stepped, unparged brick catches smoke and slows it on the way up. When a smoke test points past the damper, we look at the chamber with a light from below, and parging it smooth is priced as smoke chamber repair, separate from the firebox work.
